Background
Nowadays, it seems difficult to ensure that additive manufacturing replaces the recent conventional manufacturing for high-volume production. It refers to the additive manufacturing technique that takes advantage of the characteristics of the AM equipment and fully utilizes its advantages.
Objectives
Design for Additive Manufacturing
According to Ponche et al., there are three steps of general DfAM methodology that consider the manufacturing process while maximizing part functionality. The authors propose topology optimization to create optimal parts considering the manufacturing process and materials.
Topology Optimization in DFAM
In the project of this document, the topology optimization was performed in a way that minimizes coherence. The carrier was made lighter by optimizing the topology to meet the required load conditions.
Types of Additive Manufacturing process
This production process has a print head for heating the material and delivering a filament to this head. The disadvantage is that the surface quality is low because the layers are stacked in the z-direction. The material powder is sintered by a laser beam so that the laser fuses the powder along the path specified by the design.
The powder used in this process can be a plastic, a metal, a metal polymer, a metal ceramic, etc. The main advantages of this process are the ability to choose a wide range of materials, and unused materials can be recycled. The disadvantage is that the inert gas must be used to avoid oxidation and the accuracy is limited by the particle size of the material [9, 15].
The injection head moves in the x and y directions, injects the material, cures the layer with an ultraviolet lamp, and moves the bed vertically in the z direction to make the next layer. Typically, the layer height in this process is 16 μm, and the surface smoothness of the product quality is very high. Additive manufacturing of large objects is also similar to FDM in that it melts material at high temperatures to make parts.
Big Area Additive Manufacturing (BAAM)
However, additive manufacturing of large objects supplies granular material to the extruder instead of thermoplastic filament material, which is heated and pushed into the nozzle by a screw located inside.
Characteristics of LOAM
LOAM can produce large-sized products quickly, but the resolution and surface finish are not good. To solve this problem, a ball mill cutter is added in the LOAM system, which enables a smooth surface shape [18].
Carbon Fiber filled material
The samples were classified as 0-0 and 90-90 depending on the printing direction, and the material was made of ABS and 13%. The strength of CF-ABS having a 0-0 print direction of 13% of CF-ABS was better than that of the ABS as printed sample with a 0-0 print direction. However, the 90-90 samples showed better physical properties than ABS and showed lower physical properties than those listed.
In addition, the mechanical properties of CF-ABS are strong but weaker than unfilled ABS in certain directions due to its high anisotropy [16]. In terms of stiffness, there was no difference in the stiffness of the samples having the printing direction of ABS without filler. In the table above, the CTE and conductivity values are very close to the values without ABS filler.
However, ABS-CF materials with parallel orientation have very small CTE and high conductivity values [19]. Increased conductivity reduces thermal gradients, and high stiffness with a reduced CTE value can limit part strain. The left side is a CF-ABS strip and the right side is an unfilled ABS strip.
Considerations of the large object additive manufacturing
The adhesion between the solidified layer and the molten layer is much weaker than the adhesion between the molten beads in the same layer. As a result, the product has the highest strength in the x and y directions, but the strength in the z direction is relatively low. However, the x- and y-directions increase the mechanical properties, but do not increase the adhesion between the layers in the z-direction.
In other words, delamination is caused by shrinkage in the process of creating a part, and temperature is the main cause. In the case of LOAM, the phenomenon of delamination is one of the main considerations due to the large volume of the part and the high height of the layer. In addition, the additional set of parts in the set construction increases the overall efficiency of the process [20, 22].
In the additive manufacturing process, the supporter has the role of a supporting structure on empty space. The first is to remove the carrier directly from the product and the second is to dissolve it in the solvent tank. For this reason, in the case of LOAM, a form must be created that does not create support in the design step [20].
Experimental Setup
Project Objective & Planning
The excavator cab is an important part that protects workers in harsh environments such as construction sites and land development. To protect the operator, the ISO standard provides an object drop test method and minimum criteria for the stability of the cab structure. Accordingly, Company H determines the stability of the excavator cab through a two-step object drop test to ensure operator safety.
Since the SLS process has a low layer height, the surface of the final product is very smooth, so finishing is almost unnecessary. If the number of parts increases, the assembly part design is added accordingly and the assembly time increases. Break down the number of parts required for SLS process and Large Object Additive Manufacturing by referring to the actual size and design of the excavator cabin.
Due to the slow design process and the additional design process required for the assembly process, the SLS process is necessary to realize high design complexity and high product quality. However, post-processing would be required due to surface roughness, additive manufacturing of large sizes with the advantage of printing large objects quickly. This is another benefit of the AM process, allowing for flexible deployment between manufacturing and design plans.
Design Process of Excavator Cabin
It was confirmed that in the upper plane and the left and right side planes, a supporting structure is made for the appropriate distribution of the load on the frontal part. Finally, the selection of the AM process was finalized and the final design of the excavator cabin was completed according to the characteristics of the 3D printer to be used. Based on the feedback, the top plane was modified according to the original height-constrained CAD data of the cab and the obstructing structure was removed to improve the operator's view.
Significant interference has occurred on the left side of the cover, on the right side of the console. We also decided to provide visualization of two production processes based on the design that reflects the second reaction. The goal of the project is to quickly create large 3D printed structures in a simple way.
The computer simulation process was necessary to ensure that the final designs had sufficient strength and stiffness and satisfactory safety before physical prototyping of the excavator cab. In other words, it was not divided into several parts according to the size of the bed of the 3D printing machine. A load case was applied with a static load of 1 ton on the top and front of the structure simultaneously.
Physical Prototyping
In the conventional manufacturing process, the inner and outer parts of the excavator cab were manufactured by a punching process using sheet metal materials. To assemble the 3D printed cabin parts, an attempt was made to assemble each part using commercial hardware. However, each mounting location must withstand different limitations such as load and vibration of the product itself.
If a part can include a bracket shape, it can be used in the design stage to connect each part directly. In this case, one part is divided and assembled at the same level, and bolts and nuts cannot penetrate the parts, so they must be fixed with brackets. In this case, bonding material can be used to increase adhesion and completely fill the fine gap.
In this case, joint design is added to each part to improve the assembly process convenience during the design stage. In this case, the first hole operation is performed according to the thread diameter of the bolt, and the second hole operation drills to the depth of the bolt head / nut size. Post-processing was simple with the cover of the bracket naturally showing the 3D printed structure.
Demonstration & Validation
Over the past decade, the field of Additive Manufacturing has seen significant growth and new technology has emerged. At present, additive manufacturing technology is not only influenced by prototype manufacturing, but also successful examples of final product manufacturing are pouring out. However, there are still negative views that additive manufacturing is difficult to apply to industry.
However, new additive manufacturing methods are attracting attention to provide solutions from the perspective of real industry. Large Object Additive Manufacturing not only makes it possible to create large structures, but also has the advantage that the construction speed is much higher than with other Additive Manufacturing processes. Therefore, in this study, an excavator cabin was created with Design for Additive Manufacturing (DfAM), which fully utilizes the benefits of AM capabilities, using LOAM.
To select an appropriate AM process selection, the characteristics and limitations of the AM to be used must be considered.
